Parts built on our Formlabs Fuse fleet need no support structures — the unsintered powder carries the geometry. Internal channels, lattice structures, and moving assemblies print in a single build, with equal strength across the X, Y, and Z axes.
From file to finished part
- 01
CAD Preparation and Nesting
The incoming STEP or STL file is reviewed for printability, then parts are nested three-dimensionally to pack the build volume at the highest possible density.

Slicing and Laser Path
The model is divided into 110 or 80 micron layers, and the scan path the laser will follow is calculated for each one.
- 03
Powder Bed Sintering
Inside a heated chamber a fine layer of polymer powder is spread, and the laser traces the cross-section, melting and fusing the powder. The cycle repeats until the part is complete.

Controlled Cooling
The finished chamber is cooled at a controlled rate to prevent warping and internal stress. This stage determines dimensional stability.

Depowdering and Recovery
Parts are separated from the unsintered powder; unused powder is sieved into the recovery system and reused in subsequent builds.
- 06
Finishing and Inspection
Bead blasting produces a uniform matte surface, with dyeing applied on request. Critical dimensions are verified before the part is released for shipment.
